An engine driven welder is a reliable workhorse, but heavy field use eventually
causes faults. Most problems fall into four areas: starting, arc quality, output power and overheating.
Here is a practical guide to finding and fixing the common ones.

1. Engine Won’t Start or Starts Hard

  • Stale or contaminated fuel: Drain old fuel, replace with fresh, and bleed the
    system on diesel models. Add fuel stabilizer if the machine sat unused for weeks.
  • Clogged fuel filter: Replace the pre-filter and main filter; water in diesel
    worsens this fast.
  • Dead or weak battery: Check voltage; charge or replace. Clean terminals.
  • Air in fuel lines (diesel): Bleed at the injector pump until bubble-free fuel
    flows.

2. Unstable or Weak Welding Arc

  • Poor work lead connection: Clean the clamp and clamp directly to clean metal.
    A rusty or loose ground is the #1 cause of bad arcs.
  • Damaged or undersized cables: Inspect for cuts and hot lugs; use the correct
    cable size for your amperage and length.
  • Wrong polarity: Confirm DCEP/DCEN matches the electrode (e.g., 7018 needs
    DCEP).

3. No or Low Auxiliary Power

  • Tripped breaker: Reset and check for overload on the outlet circuit.

    frequency and voltage. Clean the filter first.

4. Overheating or Thermal Shutdown

  • Blocked airflow: Clear mud and debris from radiator fins and cooling vents.
  • Low coolant: Check and top up; look for leaks at hoses and the water pump.
  • Exceeding duty cycle: Let the machine cool; lower amperage or take longer
    rests between passes.

5. Engine Runs but No Weld Output

  • Open welding contactor or relay: Test and replace if coil is open.
  • Tripped thermal protector on the welding side: Reset after cooling.
  • Faulty control board: If fuses are good but no output, the PC board may need
    professional diagnosis.
